If a step-up transformer fails, a healthy turbine is stranded with nowhere to send its power. A replacement unit can take many months to build, ship and install in Africa, so a single failed bushing or an ignored oil result can cost you a season of production and leave your mine on emergency power.
USP&E Helps You Keep Mine GT Step-Up Transformers Healthy
We understand that on a remote mine a transformer failure is not a quick swap. USP&E has delivered 150+ power projects in 45+ countries, with 25,000 MW contracted since 2002, and our 400+ engineers and project managers test, maintain and plan spares for the transformers that connect gas turbine generators to mine networks across the continent. Our systems are ISO 9001 and ISO 45001 certified, and every deal runs under FCPA and OFAC controls. USP&E is a full-service EPC and O&M contractor, not a broker.
You do not need a new transformer every time a test result moves. You need a clear picture of each unit’s condition, the warning signs that matter, and a plan for the day one of them has to come out of service.
Know the Condition of Every Step-Up Transformer
Start with a register. For each step-up transformer, record the nameplate data, year of manufacture, cooling type, tap changer type, last oil test and every repair on file. Many mine stations inherited their transformers from earlier projects, and the history sits in several archives or nowhere at all.
Insulating oil is your best early warning. Sample it on a fixed schedule and trend dissolved gas analysis, moisture, acidity and breakdown voltage over time. A single result tells you little; a rising trend in key gases points to overheating, arcing or insulation ageing long before the protection trips.
Use an accredited laboratory and send samples the same way each time. On a remote mine, courier delays and poor sampling bottles can spoil results, so train one or two people to take samples properly and log the conditions on the day.
Inspect Bushings, Cooling and Tap Changers on Schedule
Bushings fail more often than many people expect, and a bushing failure can start a fire. Inspect them for oil leaks, cracked porcelain, dirt build-up and hot spots, and add thermographic scans while the unit is loaded. Dust on a mine site makes regular cleaning part of the routine, not an extra.
Cooling decides how hard the transformer can work on a hot day. Check fans, pumps, radiators and oil level indicators, and clear radiators of dust and debris. A transformer that runs hot ages its insulation faster, which shortens its life without any alarm going off.
If your units have on-load tap changers, follow the supplier’s interval for inspection and oil changes, and keep the operation counter in your records. Breathers and silica gel need checking too, because wet air drawn into the conservator brings moisture straight into the oil.
Test Protection and Plan a Spare Strategy
Transformer protection must work with the generator protection, not beside it. Test differential, restricted earth fault, overcurrent, Buchholz and temperature trips as one scheme with the generator breaker, and confirm that each trip does what the drawings say. Your lightning and surge protection belongs in the same review.
Then decide what happens when a transformer has to come out. Options include a shared spare that fits more than one unit, a mobile substation, or a bridge package with its own transformer, such as a remanufactured GE Frame 6B or verified used/new gas turbines, with natural gas engines/stations covering essential load on smaller buses.
Transformers are just as critical where power runs data halls instead of mills. In hyperscale EPC/O&M work, every block of AI gas turbines, hyperscale generators and gas turbines for compute is matched to a step-up transformer with tested protection and a spare plan, and the New USP&E FX-45 45MW Modular Gas Turbine for the Hyperscale Data Center sector in the USA is laid out so its transformer can be reached, tested and replaced without disturbing the next block.

FAQ: Africa Mine GT Step-Up Transformer Care
Why is the step-up transformer so critical on a mine station?
USP&E treats the step-up transformer as a single point of failure on most mine stations. Every unit of turbine output passes through it, and a replacement can take many months to reach a remote site. If it fails without a spare plan, healthy turbines are stranded and production stops.
What does transformer oil testing tell you?
USP&E uses oil testing as the earliest warning of transformer trouble. Dissolved gas analysis shows overheating, arcing and insulation ageing, while moisture, acidity and breakdown voltage show oil condition. Trending results over time matters far more than any single sample, so test on a fixed schedule with one laboratory.
How often should bushings and cooling be inspected?
USP&E sets inspection intervals from the supplier’s manual and your site conditions. On dusty mines, you should check bushings, radiators and fans more often, add thermographic scans under load, and clean insulators as part of routine work rather than waiting for a flashover to force the job.
What spare options exist for a failed step-up transformer?
USP&E helps you compare a shared spare transformer, a mobile substation and a bridge power package with its own transformer. The right choice depends on how many units share a design, your realistic lead times and the cost of lost production at your mine.
Where are USP&E’s offices that support mine transformers?
USP&E supports African mine stations from Johannesburg and Cape Town, where electrical and O&M engineers can reach your site fastest. London structures contracts and finance, Colorado Springs and Knoxville connect you to US equipment and engineering, and Wuxi follows up transformers and switchgear made in China.
Has USP&E delivered mine power projects before?
USP&E supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania. Public case studies also cover Golden Pride in Tanzania, where a new USP&E control system integrated two engine brands on one mine network. You can read each case study before you decide.
Is USP&E a broker for transformers or turbines?
USP&E is not a broker. As a full-service EPC and O&M contractor, USP&E engineers, supplies, installs and maintains power stations with its own people, so the team that reviews your transformer condition is the same team that answers for the station when it runs.
How fast can USP&E respond to a transformer review?
USP&E can start reviewing your transformer register, oil results and protection settings as soon as you share them under NDA. Engineers flag the highest-risk units first, such as rising gas trends or untested trips, then plan a site visit around access and your outage windows.
Keep Your Turbine Power Reaching the Mine
Look after your step-up transformers and your turbines keep feeding the mill year after year. Ignore them and one failed bushing can strand healthy machines for months. USP&E will help you test, maintain and plan spares with confidence.
